The gas piston was fused to the bore?  Do you mean the piston was fused to the gas tube?  Or that the case was fused to the chamber?

Sounds pretty odd, glad they're getting you fixed up.  Had you fired anything different through it before that?

to clarify:

for some reason, his gas block was rusting excessively. Never seen anything like it. It could be due to improper finishing, but I think there is some outside element - unusual humidity at some point, or being close to a heating vent - not sure. Too many elements come into play. Either way, I thoroughly blasted and refinished all parts.

The piston itself was completely jammed in the back of the gas block. We had to hammer out the gas dial. The rust and grime was severely caked.

I refinished the barrel, gas block, gas tube, and bolt and carrier for shits and giggles, then thoroughly cleaned the rifle. It looks brand new, and this issue should not reoccur.

I've seen rust on XCRs from Alaska and Florida, but it's always been minimal. This was a new one for me.

Don't forget your deerstalker.

Supposedly with some finishes, if the parts don't get fully rinsed afterward for some reason, it will promote rust where you wouldn't see it otherwise.

this is true for phosphate. If it isn't blasted, phosphated, and cleaned properly it can end up rusting. That's what I think was the issue with this one. Still the worst I've ever seen.
